How Heating–Cooling Cycles Damage Insulation

Production pipelines commonly see daily temperature swings of 30–70°C due to process variations, weather changes, and intermittent operations. These cycles cause repeated expansion and contraction of both the insulation and the metal substrate. Over time, the mismatch in thermal expansion produces micro-gaps, crushed insulation cells, and delamination between insulation layers.

Once gaps appear, offshore humidity, salt spray, and rainfall penetrate the insulation system. Thermal cycling then “pumps” moisture deeper, creating hidden saturation zones. Several inspections found insulation that appeared intact externally but was internally fractured and waterlogged, severely reducing thermal efficiency.

The resulting surface-temperature instability stresses protective coatings, leading to early cracking and accelerated CUI development. Carbon-steel pipelines operating between 50°C and 120°C—already a high-risk band—show the fastest deterioration under these conditions.

To counter cycle-driven fatigue, operators are adopting insulation systems with improved compressive resilience, moisture barriers, and decoupled layers. Inspection practices are also evolving toward infrared thermography and moisture-mapping methods capable of detecting hidden failures.
